A hydraulic pump rarely fails without warning. It fails after weeks of small, measurable changes that a maintenance log will catch and a busy shift will not. These are the five signals field technicians treat as a countdown.
Across plants in Tennessee, Mississippi, and Arkansas, unplanned hydraulic downtime almost always traces back to a symptom someone noticed but nobody escalated. The cost difference is significant: a planned pump replacement is a scheduled afternoon, while a catastrophic failure takes the circuit, the reservoir, and often the actuator with it.
1. Fluid Temperature Climbing Above Baseline
Internal leakage inside a worn pump converts flow into heat. If reservoir temperature has crept up 15°F over the same duty cycle and ambient conditions, the pump is doing more work to move the same volume. Track it against a baseline rather than an absolute number — a press that has always run at 130°F is not the concern; the one that used to run at 118°F is.
Shut down immediately if fluid exceeds 180°F, you can hear metal-on-metal contact, or the reservoir shows visible aeration. At that point continued operation is machining the pump internals and contaminating every downstream component.
2. Cavitation Noise at Cold Startup
A rattling or gravel-like sound in the first two minutes of operation means the pump is starving for fluid. The usual causes are a restricted suction strainer, a collapsing inlet hose, or fluid that has thickened past the pump’s viscosity range. Cavitation erodes port plates and vane tips quickly, so a noise that only happens at startup still warrants a work order.
3. Pressure Drift Under Sustained Load
Hold a cylinder at pressure and watch the gauge. A healthy circuit holds steady; a worn pump bleeds off as internal clearances let fluid slip past. Operators often compensate by adjusting the relief valve upward, which masks the symptom and accelerates the wear.

4. Metallic Debris in Fluid Analysis
Quarterly fluid sampling is the cheapest diagnostic in the plant. Rising iron and copper particle counts point directly at pump wear, and the trend line tells you how much runway is left. Watch for these markers in particular:
- Iron above 20 ppm, or any sharp increase between two consecutive samples
- Copper above 10 ppm, which usually points at bushings or thrust plates
- Silicon climbing alongside iron, indicating ingressed dirt is driving the wear
- Water content above 500 ppm, which strips additives and accelerates everything above

5. Shaft Seal Weeping
A damp film around the drive shaft is often dismissed as a seal issue. Sometimes it is. More often it means case drain pressure has risen because internal leakage is up, and the seal is simply the weakest point in the housing. Replacing the seal without checking case drain pressure buys a few weeks at most.
